Early Bronco Heater Box Assembly Rebuild Guide
If your Early Bronco heater barely pushes air, smells like coolant, or leaves your windshield fogged up on cold mornings, it’s time to tear into the heater box. A proper rebuild brings back strong airflow, reliable heat, and tight seals that keep everything working like it should. This job isn’t complicated, but it does take patience and attention to detail.
Parts You’ll Need
Before you start, make sure you’ve got everything on hand. You can reuse factory parts where they are still in good shape, but updating to new parts generally results in a smoother process and more reliable end result:

Removal: Taking Out the Old Heater Box
Even though you're installing a new unit, careful removal makes installation smoother and prevents damage to reusable components.

Disconnect the battery - Remove the negative (ground) cable first and keep it clear of the terminal to avoid electrical shorts while working. Remove the positive cable next.

Drain the radiator - This keeps coolant from spilling when heater hoses are removed.

Disconnect heater hoses at the firewall - Expect some residual coolant. The old foam seals around the tubes can be discarded.

Remove heater box mounting nuts - There are four nuts on the passenger-side firewall holding the box in place.

Remove the fresh air inlet duct - Unscrew and remove the duct running from the kick panel to the heater box.

Carefully pull the heater box away from the firewall - Watch for insulation behind the box—don’t tear it if you plan to reuse it. This is a great time to replace the firewall insulator if it is at all in need of repair.

Disconnect defroster hoses and clamps - These are often brittle, so take your time.

Disconnect control cables - Remove both temperature and defrost cables from the box.

Unplug blower motor wiring - Disconnect power wires and ground from the heater box.
Once everything is free, remove the heater box from the vehicle.
Prep Before Assembly
Now that the old box is out, get the new one ready.

Inspect the new heater box - Check for any damage, loose seams, or missing hardware.

Clean the firewall mounting surface - Remove old gasket material, dirt, and debris to ensure a proper seal. If installing a new insulation kit, do that now.

Pre-fit components - Test fit the heater core, blower motor, and ducts before final assembly.
Heater Box Assembly
Build the new unit before installing it.

Install the heater core - Set it in place and secure it with the retainer clip. Use the applicable foam pieces from the heater reseal kit to ensure a good seal around the heater core. Make sure tubes align correctly with firewall openings.
- Install blower motor and fan - Mount the motor and attach the fan. We recommend upgrading to our Heat Blaster kit here for greatly improved performance. If installing the Heat Blaster, follow the instructions with the heat blaster to trim the heater box and install the new motor and fan assembly.

Install blower motor resistor - Mount it in its designated location on the back side of the heater box.
- Check internal doors and operation - Verify smooth movement and proper sealing.

Assemble and secure the heater box - Tighten all screws evenly and securely.
Installation: Mounting the New Heater Box
- Install defroster duct - If installing a new defroster duct, this should be installed prior to reinstalling the heater box. You can choose to connect the defrost hoses now as well, just make sure they don't get kinked when installing the heater box.

Position the heater box on the firewall - Align heater core tubes and mounting studs.

Secure with mounting nuts - Tighten the four firewall nuts evenly.

Reconnect the air inlet boot and duct - Ensure a tight fit for proper airflow. The air inlet boot screws onto the heater box. The air inlet duct adapter installs to the passenger side kick panel. If you choose to reuse your old parts here, make sure the air inlets are thoroughly cleaned of debris that builds up over time.

Attach defroster hoses - Attach the defrost hoses to the heater box outlets now. If you have not already, also attach them to the defroster duct.

Connect blower motor and heater resistor wiring - Attach power and ground wires

Install control cables - Use cable clamp brackets to secure cable ends. Adjust so controls move fully and smoothly.

Install heater pull switch with spacer - Mount securely in the dash. Connect heater wiring to switch.

Reconnect heater hoses and control valve - Secure all connections with clamps.
Final Steps

Refill the cooling system - Top off coolant and bleed air if necessary.

Reconnect the battery - Attach the positive cable first and then the negative cable.

Swapping to a new heater box removes a lot of uncertainty, but the final result still comes down to how well it’s installed. Take the time to route everything clean, seal it up tight, and dial in the controls. Do it right, and your Bronco will have dependable heat and defrost when it counts.
